HOW TO USE THIS MANUAL


To assist in finding your way through the manual, the section
title and major heading are given at the top of every page.
An INDEX is provided on the 1st page of each section to gu ide
you to the item to be repa ired.
At the beginning of each section, PRECAUTIONS are given that
pertain to all repair operations contained in that section.
Read these precautions before starting any repair task.

REPAIR PROCEDURES
Most repair operations begin with an overview illustration. It
identifies the components and shows how the parts fit together.

SPECIFICATIONS
Specifications are presented in bold type throughout the text in
the applicable step. You never have to leave the procedure to
look up your specs. All specifications are also found in Appen-
dix A, specifications for quick reference.

WARNINGS, CAUTIONS, NOTES:


• WARNINGS are presented in bold type, and indicate there is
a possibility to injury to you or other people.
• CAUTIONS are also presented in bold type, and indicate
there is a possibility of damage to the components being re-
paired.
• NOTES are separated from the text but do not appear in
bold. They provide additional information to more efficiently
help you perform the repair.

IN-4 INTRODUCTION - General Repair Instructions

GENERAL REPAIR INSTRUCTIONS


1. Use fender seat and floor covers to keep the vehicle clean
and prevent damage.
2. During disassembly, keep parts in order to facilitate re-
assembly.
3. Observe the following:
(a) Before performing electrical work, disconnect the
cable from the battery terminal.
(b) If it is necessary to disconnect the battery for inspec-
tion or repair, always disconnect the cable from the
negative (-) terminal which is grounded to the vehi-
cle body.
(c) To prevent damage to the battery terminal post,
loosen the terminal nut and raise the cable straight up
without twisting it or prying it.
(d) Clean the battery terminal posts and cable terminals
with a shop rag. Do not scrape them with a fi le or
such.
(e) Install the cable terminal to the battery post with the
nut loose, and tighten the nut after installation.
Do not use a hammer or such to tap the terminal on-
to the post.
(f) Be sure the cover for the positive (+) terminal is pro-
perly in place.
4. Check hose and wiring connectors to make sure that they
are secure and correct.
5. Always replace cotter pins, gaskets and O-rings with new
ones.
6. When necessary, use a sealer on gaskets to prevent leaks.
7. Carefully observe all specifications for bolt tightening tor-
ques. Always use a torque wrench.
8. Use of special service tool (SST) may be required, depend-
ing on the nature of the repair. Be sure to use SST where
specified and follow the proper work procedure. A list of
SST can be found at the back of this manual.
9. When replacing fuses, be sure the new fuse is the correct
amperage rating. DO NOT exceed the fuse amp rating or
use one of a lower rating.
10. Care must be taken when jacking up and supporting the
vehicle. Be sure to lift and support the vehicle at the pro-
per locations.
(a) If the vehicle is to be jacked up only at the front or
rear end, be sure to block the wheels in order to en-
su re safety.
(b) After the vehicle is jacked up, be sure to support it
on stands. It is extremely dangerous to do any work
on the vehicle raised on jack alone, even for a small
job that can be finished quickly.

Using SST, remove the back-up light and shift point sensor
switches.

(a) Using SST, remove the screw plug.

(b) Using a magnetic finger, remove the locking ball and

6. REMOVE TRANSFER ADAPTER


(H55F)
(a) Using a brass bar and hammer, carefully tap the trans-
fer adapter.
(b) Pull up 5th shift arm and pull the transfer adapter
from the transmission case.

NOTE: For later reference, write down the thrust clear-


ance.
Standard clearance:
1st and 2nd gears 0.175 - 0.325 mm
(0.0069 - 0.0128 in.)
3rd gear 0.125 - 0.275 mm
(0.0049 - 0.0108 in.)
Counter 5th gear 0.10 - 0.30 mm
(0.0039 - 0.0118 in.)
Maximum clearance:
1st and 2nd gears 0.35 mm (0.0138 in.)

Using SST, remove the rear bearing.

Using magnetic finger, remove the locking ball.

11. REMOVE COUNTER GEAR REAR LOCK NUT

(a) Engage the gear double meshing.
(b) Unstake the lock nut.

synchronizer ring, 3rd gear, 3rd gear bushing, need le
roller bearing and 2nd gear.

Using a magnetic finger, remove the locking ball.

(a) Remove the shift lever retainer.
(b) Using a magnetic finger, remove the three locking
balls and three springs.

(a) Using a pin punch, drive out the slotted spring pins
from the shift head and shift fork.

GEARS), FIRST AND SECOND SHIFT FORK AND
SHAFT
(a) Using a pin punch, drive out the slotted spring pins
from the shift head and the shift fork.
(b) Slide the shift fork toward the rear.
(c) Using a magnetic finger, remove the interlock pin.

(d) Install a pin punch to the slotted spring pin hole.


(e) Using a plastic hammer, tap the shift fork and remove
the tight plug.
Q (f) Remove the fork shaft, shift head and shift fork.

5. DISASSEMBLE SHIFT HEAD


(a) Compress the spring and remove the snap ring.
CAUTION: Be careful as the plunger will spring out.
(b) Remove the plunger and compression spring.

1. REMOVE SHIFT HEAD (FOR THIRD AND FOURTH
GEARS), THIRD AND FOURTH SHIFT FORK AND

(a) Using a pin punch, drive out the slotted spring pins
from the shift head and the shift fork.

(b) Using a hammer, drive out the shift fork shaft together
with the tight plug.
NOTE: Cover the service hole with your hand to prevent
the locking ball from flying out.
(c) Remove the fork shaft, shift head, interlock roller,
locking ball and spring.

2. REMOVE REVERSE SHIFT HEAD


(a) Using a pin punch and a hammer, drive out the slotted
spring pin from the reverse shift head.

(b) Using a pin punch and a hammer, drive out the shift
fork shaft together with the tight plug.
NOTE: Cover the service hole with your hand to prevent
the locking ball from flying out.
(c) Remove the fork shaft, shift head, interlock roller,
locking ball and spring.

(a) Using a pin punch and a hammer, remove the slotted
spring pin from the shift fork.

fork shaft together with the tight plug.
NOTE: Cover the service hole with your hand to prevent

(a) Compress the spring, and remove the snap ring.

(a) Using a screwdriver, pry out the E-ring.
(b) Remove the fork shaft, two interlock balls, locking
ball and spring.

Using a feeler gauge, measure the 2nd and 3rd gear thrust
clearances.

3rd gear 0.125 - 0.275 mm (0.0049 - 0.0108 in.)

2nd gear 0.35 mm (0.0138 in.)

10. INSTALL REVERSE IDLER GEAR AND SHAFT


(a) Align the reverse idler gear groove with the reverse
shift arm shoe.
(b) Install the reverse idler gear shaft with the woodruff

(c) Insta ll the E-ring onto the shaft.

11. PUT COUNTER GEAR INTO TRANSMISSION CASE


(a) Stand the transmission case on its front end.
(b) Put the counter gear into the case.
CAUTION : Be careful not to damage either end.

14. INSTALL FIFTH GEAR TO OUTPUT SHAFT


(a) Apply MP grease to the inside surface of the 5th
gear.
(b) Using SST, install the 5th gear to the output shaft.

(a) Using snap ring pliers, install the snap ring onto the
bearing.
(b) Install the 17 needle roller bearings into the input
shaft.
(c) Apply MP grease to the needle roller bearings.

(e) Using a plastic hammer, drive in the input shaft.
NOTE: Be sure that the counter gear is low enough so

(b) Install the thrust collar for the front bearing onto
